Start With Critical-to-Quality Features
Mark the features that control electrical performance, fit, safety, or assembly:
- Material grade, temper, thickness, and traceability needs
- Overall dimensions, hole and slot positions, bend angles, and datums
- Flatness, twist, edge condition, and burr requirements
- Plating type, target thickness, coverage zones, and contact surfaces
- Insulation material, thickness, coverage, cutbacks, and edge protection
- Joint interfaces, hardware stack, torque requirements, and assembly clearances
- Electrical, thermal, or mechanical tests required by the application
Acceptance limits should come from the customer drawing or an agreed project specification rather than a generic website value.
Inspection Planning by Busbar Type
Copper and Aluminum Busbars
Typical review items include dimensions, bends, holes, flatness, surface condition, plating or surface-treatment requirements, contact areas, and compatibility with the mating joint. Aluminum designs also need careful consideration of oxide control and galvanic pairing.
Flexible Busbars
Define foil or braid construction, terminal geometry, insulation coverage, intended movement, and any pull, vibration, or flex validation required. The applicable method and acceptance limit must be agreed for the actual design.
Insulated and Laminated Busbars
Define insulation material, layer stack, coverage map, cutback dimensions, creepage and clearance requirements, and any dielectric or continuity tests. Test voltage, duration, setup, and pass criteria must be supplied or agreed before production.
Battery Busbars and Interconnects
Clarify terminal alignment, joint design, contact finish, insulation boundaries, assembly method, and any resistance, thermal, weld, or torque validation required. Specialized processes are confirmed case by case.
