From Drawing to Production-Ready Busbars

Our workflow begins with your drawing and application requirements. Engineering review can include:

  • Material selection: copper or aluminum; plating specification (nickel, tin, silver); insulation method
  • Thickness and geometry: flat, formed, or multilayer structures; bends, offsets, and stacking
  • Interfaces: weld lands, fastener holes, slots, studs, tabs, and termination pads
  • Assembly considerations: clearances, creepage distances, alignment features, access for welding, and test points

Programs typically start with prototypes or validation batches and progress toward repeat production once requirements are confirmed.

18650 Module Design Considerations

While each module architecture is different, the following patterns are common in 18650 busbar and interconnect design:

  • Parallel “comb” or ladder busbars with windows aligned to cell terminals for weld access and assembly repeatability
  • Series connection busbars or risers linking parallel groups to achieve pack voltage
  • Plating for contact and process compatibility (e.g., nickel plating where welding to intermediate tabs is required)
  • Insulation strategy for compact packaging: heat-shrink, sleeves, coatings, or laminated constructions
  • Low-inductance distribution using laminated busbars for high slew-rate power electronics
  • Flexible elements to accommodate vibration, assembly variation, and service requirements

Note: Direct welding to cylindrical cell cans depends on cell construction, tab material, and process validation. Plating selection, weld land design, and any intermediate tabs should be reviewed against the actual project.
